Buying guide: best foam sheets for laser cut props
Match thickness to the part
Thickness is the first choice. The two 2mm sheets here (The Foamory and CALPALMY) suit trim accents, scales, masks and layered details, where thin foam bends and stacks easily. The 5mm sheets (MEARCOOH and Bright Creations) give structure for breastplates, shields and larger costume pieces. The 1 in DECOHS sheets are packing foam, not prop stock. For laser cutting, thinner foam cuts faster and with less char; stack thin layers with contact cement for thick parts instead of cutting one thick slab.
Density and shape retention matter
Density tells you how the foam behaves after shaping. Three listings state 85 to 86 kg/m3 (The Foamory and CALPALMY at 85 kg/m3, MEARCOOH at 86 kg/m3), and all three name shape retention in their bullets. Bright Creations states no density, which is why it scores lower on build. For props that get worn, bumped and packed into convention bags, stated high density with shape retention is the safer pick.
Sheet size or pack count
One big sheet or many small ones depends on the build. The MEARCOOH roll covers 13.9 x 59 in in a single piece for large panels. The Foamory and Bright Creations sheets are 14 x 39 in, a common mid size. The CALPALMY pack trades sheet size for count: 24 sheets of 9 x 12 in for batches of small parts. Match the sheet to the largest piece in the pattern, and remember that seams show on visible armor.
Black or white
Four of the five picks are black foam; the Foamory sheet is white. Black hides edge char and reads as finished under paint, while white takes paint and primer evenly and shows the cut line clearly while you work. The Foamory and MEARCOOH bullets both name painting as a use.
Foam cuts fast, which also means fire risk: never leave a running laser unattended, keep an extinguisher at the machine, and vent smoke outdoors or through a fume extractor. Cut EVA foam only; never laser PVC, vinyl, or unknown foams. If you employ staff, OSHA guidance applies; see OSHA laser hazards.
Project Match
- Detailed armor trim, scales and masks: The Foamory White EVA (2mm, textureless, sewable).
- Large breastplates and shields: MEARCOOH Black EVA Roll (13.9 x 59 in, 5mm).
- Small prop parts in batches: CALPALMY 24 EVA Sheets (24 sheets of 9 x 12 in).
- Signs, banners and basic props: Bright Creations EVA (14 x 39 in, 5mm).
- Case inserts and packing: DECOHS PU Foam Sheets (16 x 12 x 1 in, cuttable).
- Not stated: which foams the makers rate for diode vs CO2 lasers.
How the scores add up
Each sheet is scored on performance, build, value, safety and warranty, with the weights published on our How We Pick page. A spec the listing does not publish scores nothing.
| Product | HQ Score | Perf. /35 | Build /25 | Value /25 | Safety /10 | Warranty /5 |
|---|---|---|---|---|---|---|
| The Foamory White EVA | 9.6 | 30 | 21 | 19 | n/a | 0 |
| CALPALMY 24 EVA Sheets | 9.6 | 28 | 20 | 21 | n/a | 0 |
| MEARCOOH Black EVA Roll | 9.5 | 28 | 20 | 19 | n/a | 0 |
| Bright Creations EVA | 9.4 | 24 | 18 | 19 | n/a | 0 |
| DECOHS PU Foam Sheets | 9.3 | 20 | 18 | 18 | n/a | 0 |
Scores run from 9.2 to 9.8: each product’s point total is placed on that range, so more points always means a higher score. Safety counts only for powered gear or where the listing states safety features; where it does not apply, the score is taken over the remaining 90 points.
FAQ: lasers and CNC
What thickness of EVA foam is best for laser cutting?
For detail work, 2mm: The Foamory and CALPALMY sheets are both 2mm and list trim, scales and layered armor as uses. For structure, 5mm: the MEARCOOH and Bright Creations sheets. Stack thin layers instead of cutting thick slabs when you need both.
Can a laser cutter cut EVA foam?
Yes. EVA foam is a standard laser material for cosplay props, and all four EVA picks here list cutting, shaping and heat forming as uses. Vent the smoke, never leave the machine unattended, and never cut PVC or vinyl.
What foam density works for cosplay props?
The three listings that state it use 85 to 86 kg/m3: The Foamory and CALPALMY at 85 kg/m3, MEARCOOH at 86 kg/m3. Higher stated density with shape retention holds detail better on worn props.
Do I need white or black foam?
Either cuts the same. Black hides charred edges and looks finished under paint; white shows cut lines clearly and takes paint evenly. Four picks here are black and one, The Foamory, is white.
